David, I had similar problems in the beginning. After fitting a new Reg rec from electrex it burned out after 6 months...................I contacted them and explained my symptoms but didn't get an answer, they just sent me a new reg rec under guarantee.
I then decided to replace my stator coils, which it had been pointed out to me could be the reason for my problems. I bought a replacement stator coil on e bay and (cross fingers) haven't had a problem since.

It's impossible to see any burning on my old stator - there are two sets of windings and apparently the burn can happen deep in the windings, not on the surface where it would be easy to spot.
It was suggested by another member that a megger tester be used to check the windings as normal test equipment will not show that you have a problem.
There is a post on it back in the archives, it'll take a while to find but I'll try.
Perhaps you can do a search using "regulator/rectifier" from about 4 years back - you may find it before I do..................

Funny, I was never a boy scout but being prepared down here in the wilderness I have found to be a good option !

Thanks guys. I'll get the stator off and down to the autoelectricians for proper testing. Last time I had access to a mega was in high school - and we didn't do much testing with it, mainly caused chaos. Let's just look at a few interesting facts. Urinals are made of aluminium, urine conducts electricity and boys are evil

I'll let you know how the stator checks out.
