donno about the pipe. i'm not body work specialist.

but the temp issue is alright. think for a moment. the T-Stat on the bike operates at 190*F. you're running at 15*F higher than the T-Stat opens at. if you're running between 80*C and 95*C consistently, you'll be sort of alright. Find a 2005/2006 Regulator/Rectifier Module and swap it out with the old one IF your R/R faces the exhaust manifold. running high temps will make the R/R fail eventually and can lead to catastrophic electrical failure on the entire motorcycle.

taking the dents out of the can is going to be really tough, can't get anything inside to beat on it that will really work well.. My suggestion is look and see how big and how bad the dent is, if it is horrible drill the rivets out on the front of the can too and rotate it so you can't see the dent then rivet the front and back and it should look better

your fine, 203f isnt bad, i thought that too when i got my '03 600rr, sub 230 is ok, over that would scare me.

the exhaust can dent, can you tack weld nails to it and then use a slide hammer like a car? is it Ti? have fun, its dented already so its not like you can mess it up to bad, just dont ruin it completely and you should be ok.

as for the r/r thing knightslugger brought up, i had problems starting while hot when i first got my bike and then it just went away some how and starts fine now, it used to not start while hot, but no probelms any more. mabey cause i got my bike in aug and now its cooler, we will see come next summer.

203 is only ok when you're in traffic, stop and go stop and go. even then the fan should keep it low, depending on when your fan comes on.

when you're moving at a constant speed, it should drop to 180ish...

if it's 203ish while moving, but doesn't go any higher, then i start by flushing the cooling system. you know when the last time was?

i would recommend a radiator flush...then go from there.

clarify your post by answering this...

when does the fan come on? (let it idle until fan comes on, then note when it comes on and when it goes off)
how hot is the bike when you are running on the highway?

203 for in town cruising is ok, for highway cruising is not ok...for in town cruising on a hot day, should be higher than that...
