Found the problem. I have a bugs nipple of a pit on the fork leg. It's no bigger than a pin stab. Didn't find it until I fitted Mr.Honda part though. So will rip the leg down before it does any damage. Now I need to work out the plan Stan. My mate suggested chemical metal, and sanding. Any suggestions?

I run a 1000F but found the following on front forks:
1 Buy OEM seals - I made the same mistake you did, and had to redo the whole thing
2 Add maybe 10-15Ml (cc) of oil to each fork to stiffen them, and ignore the air bladders
3 1200 grit water paper, some Autosol for a final polish, and you're away !

couldnt one use a very fine honing stone for knives to smooth out nicks in the fork tubes as well?

I'm looking at reconditioning the stantion £91 pick up, full works, and back to your door, or a new stantion about £97 plus post. I'll wait until ofter christmas for that. Thought about e-bay but that could just bring me back to the same place, with used forks. Thought about the liquid metal, filler etc. Just thought I'd rather have it right. Seeing as you end up with fork oil all over the front wheel when the seal goes. Never a good idea that one. Once I do it I'll let you know which option I went for.

Fix what the fork tube? sure you can fix it if you know what your doing but it would possibly be easier to just replace the tube.
