Sometimes it's due to a soft shift -- not saying that you gotta slam it into every gear but we all get lazy from time to time. If it starts happening on a regular basis then it's almost always either a bent or worn shift fork.

it doesn't happen all the time mostly when i blip the throttle closed and shift without the cluch, <---- is this a realy bad thing to do?...

what can cause a bent shift fork? I would imagine you have to break the crank case apart to fix it?

In most cases you're correct about splitting the cases and I'm not sure about the 600RR but the 1000RR has a "cartridge" style tranny that you can completely pull with the engine still in the frame. Maybe the 600RR is the same. And upshifting without the clutch isn't necessarily a bad thing. But if you don't time it right and have to slam it into the next gear then you can bend a shift fork. A worn fork is just a result of time and miles.
