and for christ sake !!, we all know that the bearings in the muffler are sealed and last for at least the entire life of the intake manifold, unless the coolant gets low for longer than 2 days........

I emailed him the manuals/ troubleshooting guides already, and Just sent him an email with your last message copy/pasted (he understands what you said much better than I, no doubt.) I'll let you know what he tells me.

Yeah, The green wire, meaning the one near the reg/rec? Yes, using the bottom bolt that holds the reg/rec on, I put the bolt through the hoop of the green wire (ground?) and through the reg/rec, and into the bike. I'm assuming that since (i believe) its a ground wire, it is enough that it is connected to the metal surface of the bolt which is connected to the exposed metal of the inside "nut" section that mounts it to the bike. Unless that it is wrong, then it should be alright.

I have not read all 18 pages nor will I but if you have a bad connection somewhere you will not charge. Clean contact points are imperative. Take EVERY connection apart and sand the corrosion off of the male ends and spray contact cleaner into the female ends and put a quality electrical grease into the female ends and put them back together. Painstakingly time consuming but neccessary. Good Luck

So far; will inform if the problem reappears.
The electrician tested all of the wiring involved with the charging system. He cleaned all contact points, sanded all of the grounds, and now it appears to be working.
He also noticed that the reg/rect felt hot, and went through the trouble of installing a big heatsink under the reg/rect as well!
He said he spent maybe two hours on the whole, and all seems to be working.
He checked and rechecked everything with the diagrams, and everything seems to be working.
Looks like everything is good!

BTW the reg/rec always gets hot and is not ideally placed to get cooling either. which is one of the reasons they fail.
